What Should You Check Before Replacing a Twin Screw Extruder Gearbox?

Replacing a twin screw extruder gearbox involves more than matching the motor power and finding a unit that fits the available space.

The replacement must suit the operating load, connect correctly to the existing screw shafts and motor, and work with the machine’s lubrication, cooling and control arrangements.

A gearbox with a similar model designation or external appearance may still have different shaft interfaces, mounting dimensions or operating limits.

Before ordering, confirm both performance requirements and installation compatibility against documented technical information. The following checks help prevent unexpected modifications and delays during replacement.

1. Review Why the Existing Gearbox Needs Replacement

Start with the condition and operating history of the existing unit.

Record abnormal noise, vibration, temperature, leakage and any inspection findings. Review lubrication records, oil condition, cooling performance and previous overload events.

If the problem developed after a change in formulation, throughput or motor settings, include that information in the assessment.

Replacing the gearbox without addressing an external cause—such as restricted cooling, misalignment or repeated overload—may expose the new unit to the same conditions.

Where practical, compare repair and replacement options using an inspection report. Coperion’s gearbox service approach includes inspection and replacement of internal components according to assessment results.

2. Confirm the Gearbox Type, Ratio and Speed Range

Verify whether the machine uses co-rotating or counter-rotating screws, and confirm the required input and output rotation directions using a clearly stated viewing direction.

Next, check the reduction ratio:

Reduction ratio = Input speed ÷ Output speed

A replacement with a different ratio changes screw speed at the same motor speed. Adjusting the inverter may compensate within some limits, but the complete drive must still meet its speed, torque and thermal requirements.

Provide the supplier with:

  • Motor rated power and rated speed.
  • Actual input speed range.
  • Required screw speed range.
  • Existing gearbox ratio.
  • Continuous operating hours and load conditions.

Do not rely on motor pole count alone to establish operating speed.

3. Verify Torque Capacity and Axial Thrust Requirements

Motor power alone does not establish gearbox suitability. Confirm the required torque across the operating speed range, including normal production loads and permitted transient loads.

Check whether a quoted output torque means torque per shaft or combined torque for both shafts. Also distinguish continuous ratings from short-duration or peak limits.

Specific torque figures require the same care: confirm the calculation convention before comparing different products.

The extrusion process also creates axial forces. Establish where these forces are carried and confirm the replacement’s required thrust-bearing capacity. Flender identifies both high torque and axial-force absorption as essential functions of its twin screw extruder gear units.

A higher nominal torque rating does not by itself confirm that the complete machine can operate at a higher load.

4. Check Output Shaft Interfaces and Screw Positioning

The output connections are critical to replacement compatibility.

Compare the approved drawings for:

  • Output shaft center distance.
  • Spline or other connection geometry and tolerances.
  • Shaft projection and engagement length.
  • Axial locating and retaining features.
  • Required relative angular position of the two outputs.

For an intermeshing screw system, the screw assemblies must retain the specified relationship. Confirm how the gearbox outputs and screw connections establish that position during assembly.

A matching nominal spline size or tooth count is insufficient without the complete connection specification.

Inspect existing connecting sleeves and screw shaft ends before deciding to reuse them.

5. Compare Mounting Dimensions and Motor Connections

Check the complete installation drawing, including shaft center heights, mounting hole positions, locating features and the connection to the extruder process section.

Also compare input shaft dimensions, keyway or spline details, coupling engagement and motor-to-gearbox spacing.

A gearbox can have suitable internal capacity while requiring changes to the base, coupling or surrounding equipment. Identify these changes before purchase.

Allow space for oil piping, guards, inspection covers, lifting and future maintenance. Similar overall dimensions do not guarantee direct interchangeability.

Confirm the required alignment procedure and installation acceptance criteria with the supplier.

6. Review Lubrication, Cooling and Control Connections

Determine whether the replacement includes its own lubrication package or will connect to existing equipment.

Confirm the specified oil, oil quantity, pump arrangement, filtration, cooling capacity and required monitoring. Cooling-water quality, temperature, pressure and flow should suit the selected heat exchanger.

Check electrical supplies and interfaces for pumps, pressure switches and temperature sensors. Define the start permissives, alarms and shutdown functions required for the new unit.

Flender’s twin screw gearbox instructions address pressure lubrication, cooling, alignment and monitoring as parts of installation and operation.

Do not assume the previous gearbox’s oil specification or alarm settings apply unchanged.

7. Check Overload Protection and Commissioning Requirements

Review the motor-side coupling or torque limiter together with the gearbox replacement.

Confirm its connection dimensions, speed rating and trip setting. If the new gearbox has a different allowable load, the protection setting needs reassessment against the entire protected drive.

Before delivery, agree on the inspection documents and commissioning procedure. Define checks for lubrication operation, rotation direction, alignment, leakage, noise and temperature, followed by loading according to the supplier’s instructions.

Record initial operating conditions so later maintenance has a useful reference.
